Client Context
A US consumer brand developed an innovative electronic product and validated market demand through an initial small-batch production run.
As the product entered commercial growth, the original manufacturing setup could no longer support reliability, scalability, and seasonal demand.
The Client Problem
The product faced three major challenges:
1. Product reliability
Rope friction caused wear, jamming, and inconsistent user experience.
The original drive system required a high-speed customized motor, limiting product lifetime and scalability.
2. Manufacturing scalability
The rope assembly process relied heavily on manual labor.
Existing processes were not suitable for high-volume production.
3. Seasonal supply pressure
Q4 demand required significant inventory preparation.
Existing tooling and production capacity created a major bottleneck.
CNL’s Responsibility
CNL became the China-side execution partner, taking ownership of:
- Product redesign and engineering optimization
- Manufacturing process improvement
- Supplier and assembly system development
- Production scaling and seasonal planning
Key Decisions
- Redesigned key components with a wear-resistant PP+UV coating inlet and a dual-color injection-molded drive system with silicone outer layer to improve durability and reduce motor speed by half.
- Developed a custom automated production system to replace the most labor-intensive rope joining process, reducing labor dependency while enabling lower-cost, scalable manufacturing.
- Standardized assembly through custom fixtures and dedicated processing facilities to ensure repeatable quality at high volume.
- Upgraded packaging with a lenticular design to strengthen premium retail presentation.
Measured Outcome
The customer was able to focus on marketing and growth while CNL managed the China-side execution.
